Heavy Duty Electric Bikes

Almost every ebike brand uses the phrase. Very few build a bike that survives a trailer, a full rack, and forty miles a day, every day. The differences are visible if you know which five parts to look at.

There are two completely different searches hiding behind the phrase "heavy duty electric bike", and buying the wrong one wastes real money.

The first is about the rider. If you weigh 280 lb and want a bike that will not flex, taco a rear wheel, or void its own warranty, that is a rider weight question, and we answer it separately in best electric bikes for heavy riders. This guide is the other question: a bike built for load and abuse rather than for a heavy person. Delivery work. Worksite runs with tools on the back. Hauling a trailer full of firewood up a gravel drive. Two hundred pounds of cargo, six days a week, in the rain. That bike needs different things, and a surprising number of them are cheap parts that budget brands skip because nobody reads the spec line.

The short version Ignore the words "heavy duty" on the product page and read five things instead: the gross vehicle weight rating in pounds, the spoke gauge and count, the rim width and whether it is double wall, the brake rotor diameter and piston count, and whether the rack has a rating in kilos or just an adjective. A bike that gets all five right is heavy duty. A bike with a 750W sticker and 32 spoke wheels is not.

Two different questions, two different bikes

Rider weight loads a bike through the saddle and the bottom bracket, which is roughly the middle of the wheelbase. The frame sees a bending load, the rear wheel takes maybe 60 percent of it, and the load is basically constant.

Cargo weight loads a bike through the rack, which sits behind the rear axle, or through a trailer hitch, which sits behind everything. Load behind the axle acts on a lever arm. It lightens the front wheel, unloads steering grip, and multiplies every bump into a much larger spike at the rear hub and the dropouts. It also moves around while you ride, which turns a static load into a fatigue load. Fatigue is what actually breaks welds and spokes.

That is why the two categories share some requirements, mainly wheels and brakes, and diverge on the rest. A bike rated for a 400 lb gross vehicle weight can still list a 275 lb rider limit, and both numbers can be true at once. Check for both before you assume one covers you.

What actually makes a bike heavy duty

Frame gauge and weld quality

Nearly every ebike frame is 6061 aluminium, so the alloy tells you almost nothing. What differs is wall thickness, tube diameter, and how the joints are treated. Cargo and utility frames use fatter tubes with thicker walls, gussets at the head tube and the seat tube junction, and often a second stay running to the rack so the load path goes into the frame triangle rather than into a bolted-on accessory.

Look at where the rack meets the frame. If the rack is welded into the frame as one structure, it was designed to carry weight. If it is bolted to two eyelets with M5 screws, the eyelets are the limit, and M5 eyelets fail long before the tube does. Spokes and rims are where cheap bikes die first

This is the single best predictor of whether a bike survives cargo work, and almost nobody checks it.

A normal bicycle wheel uses 14 gauge spokes (2.0 mm) in a 32 or 36 hole rim. A wheel built for load uses 12 gauge spokes (2.6 mm) in a 36 hole rim, sometimes with a double-wall rim 30 mm or wider. Twelve gauge spokes are roughly 70 percent thicker in cross section, which matters more than it sounds, because spoke failure is a fatigue phenomenon: a spoke that never goes slack never fails. Thicker spokes at higher tension in a stiffer rim stay tensioned under a load that would let thinner spokes cycle loose.

The other half of that equation is the rim. A single-wall rim in a heavy build will let the nipples pull through under high tension, and once one nipple seats badly the wheel starts detensioning around it. Double wall is not a luxury on a cargo bike, it is the thing that makes the spoke gauge useful. Brakes sized for the loaded bike, not the empty one

Braking energy scales with total mass. A 60 lb bike with a 180 lb rider is 240 lb. The same bike with 200 lb of cargo and a loaded trailer is well over 500 lb, which is more than double the kinetic energy at the same speed, and all of it has to go into two rotors as heat.

Two-piston brakes with 160 mm rotors work fine on a commuter and fade badly on a loaded cargo bike descending anything sustained. What you want is four-piston calipers with 203 mm rotors, front and rear, ideally with a metallic or semi-metallic pad compound that tolerates heat. The larger rotor gives leverage and, more importantly, surface area to dump heat into. Fade is a thermal problem, not a power problem. Bearings, and specifically sealed ones

Loose ball bearings with cup and cone races are cheap, serviceable, and completely wrong for a bike that works in weather. Cartridge bearings in the hubs, the bottom bracket, and the headset cost more and last longer under contamination. On a delivery bike, a seized headset from a winter of road salt is a common and annoying failure, and it is caused entirely by an unsealed bearing that never got repacked.

Racks rated in kilos, not adjectives

"Heavy duty rear rack" means nothing. A rack rated to 25 kg means something. Racks intended for real load carry a stamped or printed rating, usually to the EN 11243 standard, and cargo-specific racks go well past that. If the specification sheet gives you an adjective instead of a number, assume the number is small.

Drivetrains chosen for durability

Wide-range 10 and 11 speed cassettes use thin chains and thin cogs, which is fine on a road bike and poor on a bike putting 80 Nm through them all day. Heavy duty builds often run 7, 8, or 9 speed drivetrains on purpose, because the chains are thicker and cheaper and the cogs last longer. An internally geared rear hub, or a belt drive with a hub gear, goes further still: fully enclosed, unaffected by grit, and shiftable at a standstill, which matters more in stop-start delivery riding than anything else on the bike.

Duty cycle is the concept buyers miss

Two bikes both cover 40 miles. One does it every day. The other does it over a week of weekend rides. They will fail in entirely different ways, and only one of them is a design problem.

Duty cycle is the proportion of time a component spends working near its limit, and it drives thermal and fatigue failure far more than raw mileage does. Three things change when the cycle gets hard.

  • Motor heat never fully dissipates. A hub motor is a sealed steel can. Under a heavy load on a hill it makes heat faster than it can shed it, and the recovery happens during the flat and downhill sections. A commercial bike often has no recovery period, so temperatures stack across the day. Sustained heat is what degrades the magnets and cooks the winding insulation.
  • The battery cycles far more often. A weekend rider might do 40 full charge cycles a year. A delivery rider does one or two a day, so 400 to 600 a year. Most lithium packs are rated for 500 to 800 cycles to 80 percent of original capacity, which means a commercial bike needs a new pack in about eighteen months, not eight years. Price that into the purchase.   • Wear parts hit their service interval in weeks. Chains, pads, tires, and cables all wear on a mileage clock, not a calendar one.

Warranties usually exclude commercial use Read the warranty before you buy for work. A large share of consumer ebike warranties explicitly void coverage for commercial, rental, or delivery use, and a few void it for towing. If the bike is going to earn money, either buy from a brand that sells a fleet or commercial line, or accept that you are self-insuring the motor and battery.

The GSD is the bike that gets bought by people who have already broken a cheaper one. It is a compact longtail on 20 inch wheels, which keeps the loaded centre of gravity low and the wheelbase short enough to park indoors. The engineering that matters here is unglamorous: a frame designed around the gross weight rating rather than a rack bolted to a commuter, wheels built for the load, and Bosch's Cargo Line motor, which is tuned for sustained torque rather than peak numbers. The dual battery option is genuinely relevant for commercial use, because two packs cycled shallowly age much more slowly than one cycled to empty.

The XPedition is the cheapest way into a genuine longtail with a serious payload claim, and the reason it works is that Lectric spent the money on the frame and the brakes rather than on a mid-drive. A geared rear hub is the right call for a value cargo bike, because it leaves the drivetrain alone: an 8 speed chain on a hub-drive bike lasts several times longer than the same chain on a mid-drive pushing the same torque. The compromises are real, mostly in the wheel build and in the fact that a cadence-sensing hub bike surges rather than modulating power smoothly under load. For flat delivery routes it is hard to argue with.

The RadWagon's advantage over cheaper rivals is the thing that never shows up in a spec comparison: parts availability and a dealer network. On a bike doing commercial mileage, the question is not whether something fails but how fast you can get it fixed, and a bike you can get a replacement controller or motor for in three days is worth more than a bike with better numbers and a six week lead time. Fat tires are usually a styling choice, but on unpaved ground carrying weight they earn it. A 4 inch tire at low pressure spreads load over more contact area and absorbs the impact spikes that would otherwise go straight into the spokes. That is a real durability benefit on a worksite or a forest track, and it comes at a real cost in rolling resistance and range, roughly 15 to 25 percent against a comparable commuter tire. The Big Dog also uses a proper steel rack rather than an aluminium one, which is heavier and considerably harder to bend.

Capacity figures are manufacturer claims and they are not measured the same way between brands. Some quote total gross vehicle weight including the bike, some quote payload excluding it, and a few quote a rack rating and let you assume it is the whole bike. Ask which one you are looking at before you compare two numbers.

Trailers, hitches, and what towing does to the bike

Towing is where heavy duty bikes stop being a marketing category and start being an engineering problem, because a trailer applies force at a point the frame was never designed around.

There are two common hitch types. A seatpost clamp hitch is quick to fit and works with almost any bike, but it applies load high up and puts a twisting moment into the seat tube, which is exactly the wrong place on an aluminium frame. An axle-mount hitch, the type Burley and Thule use, clamps at the rear dropout and puts the load into the strongest point on the bike, low and near the axle. For anything heavy, use an axle mount. If the bike has a through axle or a hub motor with an unusual axle, check hitch compatibility before you buy the trailer, because it is a frequent and irritating surprise.

What towing changes about riding:

  • Braking distance roughly doubles with a loaded trailer, and the trailer pushes the bike rather than braking with it unless it has its own brakes, which almost none do.
  • Cornering has to slow down. A single wheel trailer leans with the bike. A two wheel trailer does not, so it tries to lift an inside wheel and pull the bike upright.
  • Range falls by 25 to 40 percent with a heavily loaded trailer, more on hills.
  • The rear tire and spokes take most of the punishment, since hitch load transfers to the rear axle.

If you are choosing between a trailer and a longtail, the honest answer is that a longtail is better for daily use and a trailer is better for occasional bulk, because a trailer you have to attach is a trailer you leave at home.

Maintenance intervals shorten, sometimes drastically

Every service interval in the manual assumes recreational use. Under commercial load, divide most of them.

Holds up well under commercial use

  • Geared rear hub motors, which stay out of the drivetrain load path
  • Internally geared hubs and belt drives, sealed against grit
  • Sealed cartridge bearings in hubs, headset, and bottom bracket
  • Steel racks, which bend rather than crack and can be straightened
  • 203 mm rotors, which resist fade instead of just surviving it

Wears out far faster than the manual says

  • Chains, which stretch in 700 to 1,000 miles under heavy torque
  • Brake pads, often gone in two to three months of loaded riding
  • Tires, realistically two or three sets a year on delivery mileage
  • Rear wheel spoke tension, which needs checking monthly not yearly
  • Battery capacity, down noticeably within 18 months of daily cycling

Two habits matter more than the rest. Check chain wear with a gauge every month, because a stretched chain destroys a cassette and a cassette costs several times what a chain does. And check rear spoke tension by squeezing pairs of spokes: if one pair feels softer than its neighbours, the wheel is detensioning and it will fail progressively rather than suddenly. One thing that does not shorten: the class rules. A cargo bike is legally a bicycle as long as it stays inside the power and speed limits described in our ebike classes explainer, regardless of how much it weighs or carries. Weight is not part of any class definition in the US. That is worth knowing before someone tells you a 90 lb bike needs registration.

Which one you should actually buy

Work from the route and the schedule, not the payload number.

  • Hills plus real weight, and the bike has to last years: a mid-drive cargo bike like the Tern. It costs three times as much and it is the only category here that climbs properly fully loaded. Accept that you will replace chains often.
  • Flat city delivery, high mileage, tight budget: a hub-drive longtail. The drivetrain longevity advantage is genuine and the climbing weakness never shows up on flat routes.
  • Worksite and unpaved access: fat tires and a steel rack, and accept the range penalty.
  • Occasional bulk hauling only: keep the bike you have if the frame allows an axle-mount hitch, and buy a trailer instead. It is a fraction of the cost.

One buying rule that saves people money: before you commit, find the replacement battery price and the spare tire availability for the model. Those two numbers tell you the real cost of ownership over three years better than the sticker does, and they are the two things most likely to strand a working bike.

Most are, and the good ones deliberately stay inside the class definitions so they can use bike lanes. Class limits are about motor power and assist speed, not about weight or payload, so a 90 lb cargo bike with a 750W motor is still a legal ebike. Some commercial machines exceed 750W and quietly stop being bicycles in law.
Can an ebike handle daily delivery work?
Yes, but not a consumer bike bought on price. Delivery mileage compresses a bike's whole service life into months. Expect to replace chains every 700 to 1,000 miles, brake pads every few months, and tires two or three times a year. Budget for that up front, because the running cost, not the purchase price, decides whether the bike works out.
Do I need a mid-drive motor for heavy loads?
Not necessarily, and there is a real trade. A mid-drive puts torque through the chain and cassette, which climbs beautifully under load but eats drivetrains fast in commercial use.
